    Why they ask it: The classic unit operations troubleshooting question. The interviewer wants a structured search, not a list of everything that can go wrong with a column.

    A strong answer: Confirm the measurement is real before chasing the process, since a drifting analyser or a bad sample is the cheapest explanation. Then check the balance: feed composition, feed rate and feed temperature or enthalpy, reflux ratio, reboiler duty, column differential pressure and temperature profile. Use the pressure drop and the profile to distinguish flooding, weeping, fouling and tray damage. Say what you would change first and what data would confirm or kill each hypothesis, and note that nothing changed rarely survives contact with the operators.

    Walk me through a HAZOP you have taken part in.

    Why they ask it: Process safety participation is the fastest way to tell a working process engineer from a graduate. The method is specific enough that it cannot be faked.

    A strong answer: The node-by-node structure with guide words applied to parameters, who is in the room including operations, the difference between a cause, a consequence and a safeguard, how actions were assigned and closed out, and a real finding you contributed. Strong candidates mention that the value is often in the operator in the room, not in the engineer.

    How do you size a pressure relief device, and what scenario do you size for?

    Why they ask it: Relief sizing is where theory meets legal obligation, and getting the governing scenario wrong is a real-world failure mode.

    A strong answer: Enumerate credible overpressure scenarios such as blocked outlet, external fire, control valve failure open, thermal expansion, loss of cooling and tube rupture, then size for the governing case rather than the most obvious one. Reference the applicable code, the set pressure and accumulation limits, and that the relief has to go somewhere, so the disposal system matters as much as the device.

    How do you run a management of change?

    Why they ask it: Most industrial incidents trace back to an ungoverned change. Interviewers screen for whether you treat MOC as paperwork or as protection.

    A strong answer: What triggers an MOC including temporary changes and replacements that are not in kind, the hazard review appropriate to the change, updating drawings, procedures and training before the change goes live, authorisation levels, and closing the change out including removing temporary changes on schedule. A real example where MOC caught something is the strongest version.

    Take me through a mass and energy balance you had to close on a real unit.

    Why they ask it: A practical test of fundamentals plus data literacy, because real plant data never closes cleanly.

    A strong answer: The boundary you drew, the streams and the measurements, where the balance did not close and how much, how you decided whether it was instrumentation, an unmeasured stream, accumulation or a genuine loss, and what you did with the answer. Being explicit about measurement uncertainty is the mark of someone who has actually done it.

    You scale a process from the lab or pilot to full production and it does not behave the same. Why not?

    Why they ask it: Scale-up intuition separates engineers from technicians, and it comes up in nearly every process development interview.

    A strong answer: Named scale-dependent effects: mixing time and shear, heat transfer area per unit volume falling as scale rises, mass transfer limitation appearing, residence time distribution changing, and reaction selectivity or fouling shifting as a result. Then the practical part, which is deciding what to hold constant during scale-up and why.

    An operator tells you your procedure does not work the way it is written. What do you do?

    Why they ask it: Tests whether you respect the people who run the plant. Engineers who dismiss operators cause incidents.

    A strong answer: Go and watch the task rather than debating it from the office, understand the workaround they developed and why, decide whether the procedure or the plant is wrong, and change one of them properly through the right process. Say that a procedure everyone quietly works around is already a hazard.

    Why they ask it: Tests whether you read the job description or mass-applied. Weak answers are about what the candidate gets; strong answers connect to the work itself.

    A strong answer: Two specifics from the posting or the company's actual work, plus an honest line about what you want to get better at here.

    Walk me through your resume.

    Why they ask it: Checks that your story holds together and that the transitions were deliberate rather than accidental.

    A strong answer: Chronological but fast, with a reason attached to each move and more time on the roles closest to this one.

    Tell me about a time you failed.

    Why they ask it: Tests self-awareness and whether you own outcomes. Interviewers are listening for a real failure, not a disguised strength.

    A strong answer: A genuine miss, what you specifically got wrong, the cost, and the concrete thing you changed afterwards that has since held up.

    Tell me about a conflict with a coworker or manager.

    Why they ask it: Predicts how you behave when the team disagrees. The trap is blaming the other person.

    A strong answer: The substance of the disagreement, what you did to understand their position, how it resolved, and what the working relationship looked like after.

    Why they ask it: Checks whether you know what you're actually good at and can prove it.

    A strong answer: One strength that maps to the posting, plus a short example where it produced a measurable result.

    A strong answer: What you wanted, why they resisted, the evidence or framing that moved them, and what actually shipped as a result.

    A strong answer: A direction rather than a title, and a line about the skills this role would build toward it. Vague ambition and rigid title-chasing both land badly.

    Why they ask it: Screens for red flags. Interviewers listen for how you talk about people you no longer work with.

    A strong answer: Forward-looking and specific about what you're moving toward. Criticism of a former employer costs you more than it gains, even when it's deserved.

    Why they ask it: Checks whether you've done market research and whether you're in range before anyone spends more time.

    A strong answer: A researched range with your target near the bottom of it, framed against the scope of the role. Deflect once if the posting has no band, then answer.
